Has anyone with a VS switched to a 12 or 16 gal fuel tank? If so, what mods or alterations to the tank or car were necessary for a clean installation? I tried a search but posts were several years old. Thanks for any replies!

I have 16 gallon one in my CMC (haven't had to refill for years - but that's another long story). No alterations required (not even to hood lid). I did loose space to store the temp size spare tire.

I got mine from CIP1 but they no longer carry 16 gallon ones - only 12.5 gallons now. I checked other VW parts places and same story. I don't have actual measurement or capacity confirmation (so can't confirm the 16 gallons) but here's photos of mine installed in CMC. If you infrequently use car - I'd question keeping 16 gallons of alcohol infused ethanol in car for long periods of time (at least without Sta-bil).

Not sure the need for a larger tank in these cars. I can get about 200 miles out of a "Full" tank and that is more than enough. By then I have to get out and move around, gassing up allows for that. I know for running around town, 8 gallons seens a little short, but still, no big deal.

I also have a 16 gallon tank in my IM and haven't filled it in over a year and a half.
2x what Stephen said. My tank is 8 gal. I plan 25 MPG so I can go 200 miles until empty so I plan 175 miles which takes 2:18 at 75 or 2:30 at 70. In a Speedster that's enough and by then I am ready for a short break for gas or rest stop.
12 gal would give 300 miles or 4 hr at 75. Four hours in a Speedster---really? Not for me and I'll stick with my 8 gal tank. Plus I can get a donut spare tire in the trunk.
Larger tank provides extra 70# weight in front over wheels that do 80% of braking. It let's you fill up at distant non-ethanol pump. Plus you have extra gas in case of an Apocalypse. With fluctuating gas prices (low now), it's $ in the tank (bank?) The 12.5 gal is about right where 16 is too big and 8 too small.
I did put (2) 25# bags of lead shot, one on each side of the battery for up front weight. Fully did the trick.

Gas is 6 lbs per gallon, so going from an 8 to 16 gallon tank is an extra 48 lbs. 8 to 12 or 12 to 16 is an extra 24 lbs. You normally use a half-full tank as the average weight.
That is what I like about the Lead Shot..... 50lbs is always 50lbs.
