I had the same problem you had! So I bought a new sending unit with rubber gasket and got new screws from Kirk at Vintage Speedster and I still had the same problem. So I now don't fill my gas tank all the way, now I don't have the leak of gas from the sending unit and leaking gas all over in my trunk carpet and the smell of gas too!

Have you thought about some teflon tape? Or some other sealant that will not interact with the gasoline? It sounds like the screws are not seating the plate on the gasket. Two gaskets 'glued' together? I guess that you could replace the tank. Not a difficult job when the tank is empty and you have a helper to loosen the bolts.

A warning based on experience: If the brake fluid reservoir is mounted next to the gas tank becareful. I cracked my reservoir hen I remeoved the tank.

I would guess it depends on the convience/safety vs cost of a tank.
